Throughput Modeling

The analytical process of projecting how many orders or units a warehouse can process per hour under defined staffing, automation, and layout conditions.
Throughput modeling builds a quantitative projection of warehouse processing capacity by mapping the rate-limiting steps in each workflow stage - inbound, storage, picking, packing, sortation, outbound - and calculating the total output the system can sustain across different demand and staffing scenarios. Accurate throughput modeling requires measuring clearing rates at each stage independently and identifying which stage constrains system output under different conditions. The most common modeling error is calculating throughput at individual stages without accounting for queue formation and blocking between stages. A system where picking outpaces packing by 30% will not produce 30% more shipped orders - it will produce packing backlogs. Throughput models must be validated against actual operational data rather than derived solely from vendor specifications or theoretical cycle times.
